Premature front rotor wear
Anyone else experiencing premature rotor wear on the 2004 trucks?
Got new rotors at 5000 miles and then had to have them turned down at 11500. Service manager "seems to recall" reading that Ford is working on larger rotor designs.
And no I don't drive with my foot resting on the break pedal.

Expeditions and Navigators wear brakes out like no one's business. I've seen them hit metal to metal on the fronts as soon as 15K miles. The rotors wear weird on them as well, they'll taper inwards sharply and wear a big lip on the outside edge that makes resurfacing them pointless, by the time everything's said and done, they're usually right at or below spec. Sorta like an LS or a Contour/Mistake would. I haven't actively checked myself to see if Uncle Henry's doing anything about it though.

My 97 had a problem where the front calipers would hang up after hard braking. My 97 even has the 17in rims with the oversized calipers and rotors. I'm actually in the pocess of replacing another set of calipers in the front and rotors too.
Be happy your not driving a Dodge. A buddy of mine drives a 99 1500 Ram. he has to change break pads every year, and rotors every 2 years. I guess it's common for those trucks.

I had to have my front rotors replaced at 34,000 mles on my 02 screw 4x4 lariat. They warped after being turned 2,000 miles prior, when I had to have the pads replaced. I think it was the Midas lifetime pads that caused the problem (way too hard). Anyway, I won't ever have to buy pads again, just rotors. Stupid me!

I highly recommend you lubricate the sliding surfaces of the calipers with high temp silicon brake lube. My rear brake rotors warped after a couple of winters in the frozen North. I replaced them and they immediately warped. Later I resurfaced the original rear rotors and lubed the caliper sliding surfaces. Since them I haven't had a problem. It has been 8k miles since then.
I replaced my original pads, resurfaced the rear rotors and replaced the front rotors at 80k miles.

yep...that sounds very familiar...
I wish I had just kept my 2001 F-150 XLT...it had 35,000 miles on it and not a sign of problems what so ever with the brakes...
maybe if we all get on our knees and pray Ford will actually address this problem...
unfortunately it will probably take an investigation by the government after a few people get killed because of this crap

I have a 2003 exp and I have lip that was mentioned. I have about 40,000 on the truck and I need to replace the brake pads again. At around 33,000 miles, I took the truck in to inspect the trucks front rotor wear. The service advisor said the warrenty only covers brakes and rotors until 12,000 miles. Is this true? Besides needing new pads, I might need new rotors too. Ford, ford, ford..............

i have a 2003 expedition and a 2004 f-150 and have had problems with the front rotors on both vehicles. the rotors on the exp have been turned 3 times by ford and the rotors on the f-150 have been turned once. they have ordered new rotors for the f-150 since it is still under 12,000 miles, but they will do nothing for the exp...my theory is that the vehicles weigh so much that it causes premature warping and excessive wear on the rotors. their theory is that i must be driving fast on stomping on the brakes...which i am not...by the way, both vehicles are four wheel drive...
