It sounds to me like it might be the actuator. Have you gotten under the truck and had someone engage the 4x4?

DAMN!! Yea I'm more convinced that its the actuator. Thats the only thing i hate bout electronic 4x4 controls. I wish they made the FX4 with a manual engage like they do the XLT. You had a locker on IFS? Thats asking for trouble isnt it?
