Well the 4x4 solenoid is the word you're looking for and that is a part that was known for having some problems (water would drip down from the a-pillar onto solenoid, thus shorting it out). There is a redesigned one now.

First you need to find out what is wrong;
See if the cv axles are spinning when you have it in 4wd and are under load (going up a hill). It is one of two things if you are hearing a clicking or clunking, your tcase is popping out of gear (out of 4wd), or your hubs are not engaging properly.

What you can do to rule out the hubs and solenoid is to remove the vacuum lines from the solenoid (which locks the hubs), put it in 4wd under a load and see if the front cv axles/halfshafts are spinning as you drive up the hill.

Let me know what you find.

and ouch to the broken cv axle! What's the story?

Blown head gasket? Ask them to take pics of the head gasket, my truck has overheated so much and went into limp mode on too many occasions, the worst I've had happen is warped exhaust manifolds (4 times now, not an easy fix). Are you leaking any fluids on your driveway? Is there any smoke coming out of your exhaust? If so what color? Were you consistently running low on coolant when you were overheating? Just sounds a little severe for a couple overheating issues, I've overheated around 20 times where it's went into limp mode. This truck is pretty sensitive to that...that and Troyer's E-fan kit (specifically the controllers) are prone to failure

Let us know what they quote you on the head gasket repair. Is overheating your only symptom? That sounds just so fishy to me.

Once Roush sees the mud on your manifold and corrosion on the frame and other parts near the block they may reject the warranty repair.

It sounds like your hubs are bad if its grinding as you drive. Get out and try to determine if the sound is coming from your wheels, as the hubs are right behind them. If it's there then you know you have a hub problem. I've had about 3 hubs go out on me and it's a fairly simple and cheap process to replace compared to what else it could be.

That's why lower profiles tires are not seen seen on rock crawlers so I would consider your new tires boardline. Honestly speaking, I liked your old tire to wheel ratio better.

What size are your wheels with those Toyo 38's?
