Exclamation ATTN: Ford Is Unaware of the Door Crack TSB.

After taking my truck in to the dealership and having them put 5W30 oil in for the second time, when it specs. 5W20, and then telling me theirs no door crack preventative maint. procedure, I came home and called Ford Customer Service with this page on my screen:

After spending an hour on the phone, they tell me their is no such TSB, and the source is unreputable. What gives? Also, is their any GOD D@MNED thing I can do about this D@MNED dealership screwing EVERYTHING up?

Hmmm. You're not the only one. The body shop guy at the Ford Dealership I purchased my truck from doesn't know about the door crack TSB either.

I saw the TSB which included 3 procedures a, b, and c, on OASIS at my ford dealer on this past friday. Procedure b is the installation of the crack prevention kit.

ISSUE:
Some vehicles may exhibit a cosmetic crack in the outer door panel at =
the lower rear corner of the window opening. This may be caused by =
excessive stress on the outer door panel.=20

ACTION:
Inspect, repair, or replace outer door panel. Refer to the following =
Service Procedure for details.=20

SERVICE PROCEDURE=20
NOTE: READ THIS REPAIR PROCEDURE COMPLETELY BEFORE PERFORMING ANY =
SERVICE ACTIONS. =20

NOTE: ALWAYS PERFORM THE DRIVER'S SIDE DOOR REPAIR FIRST! =20

Inspect both front doors on vehicle to determine which Service Procedure =
to follow:=20

a.. Procedure "A" - Door Crack Repair (less than 51mm/2" in length)=20
b.. Procedure "B" - No Door Crack (preventative repair)=20
c.. Procedure "C" - Crack In Door Panel (longer than 51mm/2" in =
length) (Requires outer door panel replacement)=20
Refer to the Parts listing tables later in this TSB for parts required =
for each procedure.=20

NOTE: THE USE OF FORD OR MOTORCRAFT BRAND PRODUCTS ARE MANDATORY =

PROCEDURE "A" - Door Crack Repair (less than 51mm/2" in length)=20
Refer to the Parts listing table later in this TSB - Use Parts Kit =
1L3Z-15202W06-AA.=20

1.. Disconnect the battery.=20
2.. Follow the appropriate F-Series Workshop Manual procedure for =
removal of door trim panel, inner and outer belt moulding, door glass, =
flock run, and outer door handle and mirror.=20
3.. Place the Steel Reinforcement (LH: XL3Z-1520255-AA or RH: =
XL3Z-1520254-AA) over the outside of the door sheet metal and mark with =
pen or pencil. This is for placement visual reference only.=20
4.. Use an angle grinder or die grinder with a burr to open the crack =
area slightly and remove paint in the repair location.=20
5.. Examine the area around the crack to verify the surface is flat =
and not recessed. Adjust the metal as necessary.=20
6.. Cover the door opening of the cab with a welding blanket.=20
7.. Weld the crack to a slight over-crown.=20
8.. Right angle grind the welded area with an 80-grit disk and scuff =
the surrounding area with a Scotchbrite pad. Feather edge the repair, =
keeping it as small as possible.=20
9.. Right angle grind the steel reinforcement with an 80-grit disk, =
sanding the back (mating surface) of the metal reinforcement for a good =
adhesive bond.=20
10.. Move to the inside of the door and remove the cardboard retainer =
and two (2) Christmas tree pins from the corner of the door.=20
11.. Sand the inside of the cracked outer door panel (area where steel =
reinforcement will be located). Use self-adhesive 80-grit sandpaper =
attached to a paint stick to get inside the door opening. Be sure to =
cover the end of the paint stick with the sandpaper. Then sand (window =
channel area) where the ABS reinforcement will fit in the door.=20
12.. Blow out the door with clean compressed air.=20
13.. Clean the ABS and steel reinforcements and sanded areas inside of =
the door with an Alcohol Wipe (ZC-4).=20
14.. Attach the steel reinforcement to a paint stick using two-sided =
sticky tape.=20
15.. Install the Motorcraft TA-3 Adhesive Cartridge into the =
Application Gun (501-040). Squeeze out some material to purge the =
cartridge. Install the tip on the cartridge and squeeze out some =
material to make sure of even mixing of the adhesive.=20
16.. Apply Motorcraft TA-3 Adhesive to the Steel Reinforcement (LH: =
XL3Z-1520255-AA or RH: XL3Z-1520254-AA). Be sure all mating surfaces are =
fully covered.=20
17.. Install the steel reinforcement between the inner and outer door =
panels. Install the lag bolts through the holes in the door inner panel =
(where Christmas tree pins were removed). Make sure of a tight even =
pressure fit on the reinforcement (Figure 2).=20
18.. Check with a screwdriver to be sure the steel reinforcement is =
flush to the radius and bottom lines up with mark on the outside of the =
door.=20
19.. Allow 20 minutes for the adhesive to reach handling strength. =
Work time is 5 to 8 minutes at 21=B0C (70=B0F). Full cure time is 4 =
hours.=20
20.. Dry-fit the ABS reinforcement inside the door at window channel =
area (Figure 1).=20
21.. Install Motorcraft TA-9 Adhesive Cartridge into the Application =
Gun (501-040). Squeeze out some material to purge the cartridge. Install =
the tip on the cartridge and squeeze out some material to make sure of =
even mixing of the adhesive.=20
22.. Apply Motorcraft TA-9 Adhesive to the ABS Reinforcement (LH: =
1L34-1520245-AA or RH: 1L34-1520244-AA). Be sure all mating surfaces are =
fully covered (Figure 3 and Figure 4).=20
23.. Seat plastic reinforcement firmly below window channel run. Check =
to be sure window run fits tightly into notch in ABS reinforcement =
(Figure 1).=20
24.. Wipe off any excess adhesive from end of window run.=20
25.. On the outside of the door, apply plastic filler to the repair =
area as needed. Sand the filler with 80-grit sandpaper, finish with =
240-grit, then blow off the area with clean compressed air.=20
26.. Clean with wax and grease remover and prep the area.=20
27.. Scotchbrite the entire door and blend area.=20
28.. Clean and prep for paint.=20
29.. Mask the door area as necessary.=20
30.. Mix and apply Ford-approved primer surfacer. Force dry the =
material at 60=B0C (140=B0F) panel temperature, using an oven or =
Infra-Red (IR) lighting.=20
31.. Block sand the primer surfacer with 400-grit sandpaper and blow =
off with clean compressed air.=20
32.. Mix and apply to blend Ford-approved basecoat material in the =
repair area. Allow material to flash off.=20
33.. Mix and apply Ford-approved clearcoat to the entire door. Allow =
the material to flash off, then bake at 60=B0C (140=B0F) panel =
temperature per paint manufacturer's recommendations.=20
34.. Unmask the vehicle.=20
35.. Remove the lag bolts and reinstall cardboard reinforcement and =
Christmas tree pins, door glass, and glass channel flock run. Tighten =
outside mirror, outside door handle, door moulding, and door trim panel. =
Reconnect battery.=20
PROCEDURE "B" - No Door Crack (preventative repair)=20
Refer to the Parts listing table later in this TSB - Use Parts Kit =
1L3Z-15202W06-AA.=20

1.. Raise the window fully.=20
2.. Disconnect battery.=20
3.. Follow Workshop Manual for removal of door trim panel, cardboard =
retainer and Christmas tree pushpins.=20
4.. On the inside of the door, sand the inside of the outer door panel =
(area where steel reinforcement will be located) using self-adhesive =
80-grit sandpaper attached to a paint stick to get up inside the door =
opening. Be sure to cover the end of the paint stick with the sandpaper. =
Then sand under the window channel, where the ABS reinforcement will fit =
in the door.=20
5.. Sand the mating surface of the steel reinforcement with 80-grit =
sandpaper.=20
6.. Blow out area with clean compressed air.=20
7.. Clean the ABS reinforcement, steel reinforcement, and inside of =
the door with an Alcohol Wipe (ZC-4).=20
8.. Attach the steel reinforcement to the paint stick using two-sided =
sticky tape.=20
9.. Install the Motorcraft TA-3 Adhesive Cartridge into the =
Application Gun (501-040). Squeeze out some material to purge the =
cartridge. Install the tip on the cartridge and squeeze out some =
material to make sure of even mixing of the adhesive.=20
10.. Apply Motorcraft TA-3 adhesive to the Steel Reinforcement (LH: =
XL3Z-1520255-AA or RH: XL3Z-1520254-AA). Be sure all mating surfaces are =

11.. Install the steel reinforcement between the inner and outer door =
panels. Install two (2) lag bolts through the holes in the door inner =

PROCEDURE "C" - Crack In Door Panel (longer than 51mm/2" in length) =
Requires outer door panel replacement.=20
Refer to the Parts listing table later in this TSB - Use Parts Kit TA-7. =


NOTE: WHEN REPLACING THE OUTER DOOR PANEL ON 1997-2000 MODEL =
YEARS, THE WINDOW OUTER BELT MOULDING WILL ALSO REQUIRE REPLACEMENT. THE =
OLD STYLE OUTER BELT MOULDING CANNOT BE USED WITH THE NEW STYLE OUTER =
DOOR PANEL. =20

1.. Disconnect the battery.=20
2.. Follow the Workshop Manual procedure for the removal of the door =
trim panel, inner and outer belt moulding, exterior door handle, window =
glass, and flock run from the door.=20
3.. Remove the mirror and wiring harness.=20
4.. Drill out the welds in the upper door frame (window opening).=20
NOTE: THE NEW OUTER DOOR PANEL WILL USE ADHESIVE IN PLACE OF THE =
ORIGINAL SPOT WELDS. =20

5.. Mark the door hinges and using two (2) people, remove the door =
from the hinges. Leave the hinges on the pillar post.=20
6.. Lay the door on a rack or sawhorse. Remove the door seal and leave =
the clips in place.=20
7.. Use a 50-grit disk on a grinder and grind around the edge of the =
door to remove the outer panel.=20
8.. Pop the welds around the window opening with a screwdriver. Use a =
heat gun to heat up the door panel at the intrusion bar area to loosen =
the mastic holding the door panel and remove it.=20
9.. Use a chisel or screwdriver and remove the remainder of the hem =
flange and sealer around the inner door panel.=20
10.. Use a hammer and dolly to reform the door frame edges as =
necessary.=20
11.. Clean the mating surfaces using a sander/grinder.=20
12.. Apply masking tape (12mm/0.5" wide) to the area that will be =
covered by structural adhesive.=20
13.. Mix and brush on Ford-approved epoxy or self-etching primer to =
all unpainted flange areas inside the door.=20
14.. Lightly scuff the inside of the new outer door panel mating =
flange with red Scotchbrite pad.=20
15.. Dry-fit the outer door panel.=20
NOTE: ABS REINFORCEMENT BLOCKS ARE NOT REQUIRED WHEN REPLACING =
OUTER DOOR PANEL. =20

16.. Install the Motorcraft TA-1 Adhesive Cartridge into the =
Application Gun (501-040).=20
17.. Squeeze out some material to purge the cartridge. Install the tip =
on the cartridge and squeeze out some material to make sure of even =
mixing of the adhesive components.=20
18.. Remove masking tape and apply the Motorcraft TA-1 Adhesive to the =
mating flange of the inner door panel.=20
19.. Fit and clamp the outer door panel to the inner panel. Work time =
is 45 minutes at 21=B0C (70=B0F). Handling strength in 90 minutes. Cure =
time is 8 hours.=20
20.. Use a hammer and dolly to peen over the hem flange around the =
door frame. Use of a rubber dolly is recommended.=20
21.. Mix and brush on Ford-approved epoxy or self-etching primer to =
the bottom of the inner door panel as necessary and let dry.=20
22.. Turn the door over and check for high spots around the outside of =
the skin from the hemming operation. Remove them with a grinder.=20
23.. Mix and fill the low spots with plastic filler as necessary.=20
24.. Sand smooth with 80-grit sandpaper, then follow with 220-grit for =
final sanding.=20
25.. Apply Motorcraft TA-2 Urethane Seam Sealer around the door hem =
flange and let flash per manufacturer's recommendations.=20
26.. Remove any residual sealer with adhesive remover.=20
27.. Install the Motorcraft TA-4 Adhesive Cartridge into the =
Application Gun (501-040). Squeeze out some material to purge the =
cartridge. Install the tip on the cartridge and apply between the =
intrusion bar and the door skin. Apply mastic foam between the intrusion =
bar and the outer door panel.=20
28.. Clean the panels with wax and grease remover. Mask the door for =
applying color.=20
29.. Mix and apply basecoat color to the inside of the jamb area and =
allow material to flash off.=20
30.. Mix and apply clearcoat to inside of the door following =
manufacturer's recommended baking time at 60=B0C (140=B0F) panel =
temperature.=20
31.. Reinstall door weatherstripping.=20
32.. Reinstall the door, and wiring harness.=20
33.. Sand the door and fender with 360-grit sandpaper to prep for a =
blend. Blow off the panels with clean compressed air. Clean the panels =
with wax and grease remover.=20
34.. Mask off and apply stone abrasion material to the bottom of the =
door.=20
35.. Mix and apply Ford-approved body color basecoat material and let =
flash.=20
36.. Mix and apply Ford-approved two-tone basecoat color as necessary =
and let flash.=20
37.. Mix and apply Ford-approved clearcoat to the repair area and bake =
at 60=B0C (140=B0F) panel temperature per manufacturer's recommended =
bake time.=20
38.. Demask the vehicle.=20
39.. Reinstall mirror, wire harness, exterior door handle, window =
glass, flock run, door trim panel, and stripe/moulding as necessary.=20

I took my truck in for a mirror to be installed, and while I was there I asked the service technician about the door cracks, and he said that he had never heard of the door cracks before. This was a Ford service shop, so he went with me to the used truck side of his lot, and 17 trucks (all 97 and 98 models with one 99)had the cracks. There were 4 more 99 models with no cracks, but they had later build dates, and there were 2 2000 models with no cracks. He and I talked about this, and he said that he would check on what they could do, and he told me to get back in touch with him. I think the reason that most dealers haven't heard about this is because most people don't tell their dealers about this problem because they're afraid of getting a runaround. I was too, but I decided that I would ask while I was already there. Now that we have the TSB number (TSB 01-2-6) and the reinforcement part number (#1L3Z-15202W06-AA), we should get in touch with our dealers and find out what they will do about these cracks. Now, if they give you a runaround, you can tell them the exact number of the TSB and the repair kit. I will post what happens with mine after I find something out for sure.

Just got off the phone with Ford Cust. Serv. AGAIN. The above message is not a TSB, it is a Special Service Message. This "was" the official procedure, but dealers have been notified NOT to perform ANY service to trucks regarding this issue. They are to document, and report cracks, and that is all. Looks like we're back to square one.

HI!... Well guys I don't know what to say. I brought my truck in about 3 months ago for my driver's door cracking. My dealer knew all about. They ordered me a brand new "2001" "IMPROVED" driver's door. They installed it and had it painted to match my trucks colour. It was all done under warrenty. They also showed me a "NYLON" plastiv insert that they are going to install on the old doors with out the door crack yet. It did'nt look like it would work to me. The new improved door has been redesigned and requires a new door "WISKER" to accomidate the added sheet metall in the corner.

Ford said that WAS the procudure, but they've haulted this until they collect some more feedback from the field. Maybe it's not working?

The dealership also checked on the above "TSB" #01-02-6, and they say theirs no issue.

we have the tsb here in canada too, but the parts screen just comes up as saying that the preventative maintance repair parts have not yet been approved for sale in canada, ordered them anyway but who knows if they will ever show up. I guess ford figures its cold enough here that we never roll our windows down.

1st I heard of this. What trucks/doors are affected by this cracking. I just purchased a new 2000 f150 extend cab

The question is do they know or do they not want to admit they know about the cracks? hehe, something to think about.


I know that my local dealer, when I asked, they said "Nooooooo". I was like, yeah. We looked at their dealer shop truck, 2wd 99 F150. Oh my, there was a door crack there! Then went down the used lot and all the F150s had them. I was like "Nooooooo", "how 'bout that!" HAHA
