problem with parts
There is a relay for the intercooler pump.( # 208) your owners manual says its un-used. Swap it with another relay and see if it comes on.
Look in this thread for the pic. its the relay thats missing with the horseshoe jumper wire. ignore the other wires

Your problem is definitely the plugs. Those HAVE to be changed each time you change boost levels. This is a MUST as you have a much greater risk of blowing the thing up by leaving the stock plugs in with your set up.

If all of your electircal checks out with IC system pump failure is not out of the question. You have a 2000, the truck is 5 years old now and the electric pumps will only last so long. Mine was not a loose connecter or bad relay. The pump out right failed as has happen to others. All though the pump is the lesser of the two its not impossible. Didnt realize you were running the stock plugs still. Def. too much boost for stock. Between the plug change and getting your IC system operating properly you should be ok.
ok checked the intercooler it is flowing thru the top hose into the resevoir pretty good but you can't tell its not like it use to be where you can definally tell when it starts to curculate it splashes all over in there and now it is like the water isn't moving at all any idea's why it would be that weak or whatever is the reason i know it is curculating cuz i took the hose off and put it in where you would fill up the resevoir and it flows out of there pretty steady so now im clueless

At this point I could only see it being a few things, improper routing of coolant hoses in the system, a blockage in the system or the pump is getting weak and about to fail. I caught mine just before the pump actually quit and it was really weak and then just quit all together. When it was running weak it was as you describe. If you think it is a weak/failing pump ensure that you know that it is for sure. The pump is quite expesive from ford.
one thought before I head to bed. when we mounted it up were we supposed to till the new heat exchanger with the fluid??? .... I figure since it had no fluid in it before being mounted it would make the pump work extra hard to begin to circulate the fluid again...

the heat exchanger has to have fluid in it now cuz it is leaking are you trying to say that it could of caused the pump to weaken and start to go out? o by the way is there a special way to change the plugs cuz it looks liek a pain in the azz to change the back 4 any idea on what is the easiest way to do it?
