I had to break off the belt tensioner stop, to use that same belt.

Pull the tensioner to full tension, you will see where the stop limits it's travel. Just take a hammer and large screwdriver and knock off the stop. Then you'll be good to go.

Not to discredit your suggestion (I really appreciate your suggestion), but after looking at the bracket and tensioner stop, don't you think that could fatigue the bracket?
Not to mention tipping Ford off on potential mods and voiding my 100K warranty?

No offense taken. But breaking the tensioner stop is the only way you will get that belt to work.

you should be able to get that belt on without breaking off that tab.
I know a lot of people break them off, but mine went on without breaking it.

Breaking that Tab will allow the tensioner to move further than it is designed to. That could put a lot more pressure on that spring.
Now I know the bearing in the EATON are Good Bearings, but do you really want ALL THAT EXTRA PRESSURE on your blower?

I look at it like this, that blower is very very sensitive with very tight tolerances, I do not want to do anything that will damage a bearing or possibly warp the thin shaft going back to the rotors.


When i installed my 3# I used a big breaker bar to move the tensioner pulley, that was a few years ago, haven't messed with it since.

However, now I have a problem.

I-menace, it is virtually impossible to install the gates 670 belt and JDM/Metco 4lb pulley, without breaking the tensioner stop. Maybe the pulley is bigger than most other 4lbers. I am getting 15#'s of boost with mine.

FYI: I also have an Apten ported blower.

l-menace - on the '04, i'm thinking they re-did something with the tensioner. That belt just wont go without a little more release of the tensioner, Stl01SVT is correct, it just wont fit. I didn't want to break it off so i removed the tensioner all together and used a small grinding wheel to grind it down. I'm a little confused on your statement though, while in operation, the tensioner travels in the opposite direction of the part that I ground off. When the motor revs, the tensioner moves upward, not downward towards the stop that i ground off. Now, i do understand that by continually changing belts, that could weaken the spring inside the tensioner since you are pulling it past the OEM stop point, but once or twice should be OK and i emphasize should. Either way, I got the stop ground down, got the belt on and got very impressed when terrorizing the general neighborhood with a screaming BOLT of Sonic Blue Lightning.

Its’ simply amazing what a little computer code and a couple extra lbs. of boost can do for something.

These trucks are simply a work of art, Dodge nor Chevy are even in the spectrum when it comes to pure fun and reliability.

Thanks to all that helped me through my 1st set of ’04 Lightning mods.
