Dealer says that my "dirty acceleration sound" is due to the engine being made partially of aluminum. He said he drove new ones and had the same sound. Bunch of BS! When they rode for a test ride with me, the head mechanic said it sounded like an exhaust leak near the engine. Anyone else have this problem?

I can't really speak to the noise you are hearing under acceleration, I'd have to hear & experience it myself of courfse, as anyone really would. However, there is a good Ford dealer in your area of Roanoke Virginia, Magic City Ford. They have usually had an excellent service department. Now of course as soon as I mention their name, somebody will post that they had bad experiences there, what with Murphy's Law and all.
Seriously, they have traditionally had a good reputation for their service department, so you might want to give them a try.
With regards to using an airbox elimination kit, I agree with Max, they are very much worthwhile. The K&N FIPK kit is the "grandaddy" of them all, as they did this first, and it's a good kit. The unit we found to do the best job overall in terms of power gains , quality of materials and appearance is the Air Force One, as it adds more power than the K&N unit or the Airaid, etc. and is also made of higher quality materials, aircraft quality T-304 stainless steel that is highly polished. I also agree with Max in that you can get a better price on that unit as well.
Just about any of the airbox elimination kits from the "major" names will work and do a good job of reducing the restriction in the air intake tract & get some nice power gains. We reviewed just about every kit on the market for these F-trucks & Expeditions with all the various engines, from the 4.2 V-6 to the 4.6, 5.4 & V-10 gas engines & PSD's as well, and found the Air Force One kit to be our favorite.

My superduty with with the 5.4L has the same sound. An airy knocking type sound that occurs
during acceleration.. It's not spark knock, but some might even mistake it as pinging.
I know because one time I did have a spark knock at the same time, and that could be heard over this sound.
It's not any type of exaust leak that I can see, and the engine has done it since day one.. I've ridden in other SD's with the 5.4L and they didn't do it, and some others did, although not nearly as loud..
2 different techs at 2 different dealerships (both of which I've had good service experiences with), did not really know what it was but claim that some trucks make this sound..
One claimed it was a type of flutter.

After the second dealer took a look at it, they claim the noise is "normal" although not all trucks have that noise. I guess I'll go get that K&N and that will be that!

I have the same sound but it didn't start until the dealer replaced the right side catalytic converter. For the first five to ten miles just after replacement, it was loud but has now gotten to be very tolerable. Some days it seems worse than others though.
