How often do the sparkplugs break when removing them even after using carb cleaner to soak the carbon? I have 120,000KM on mine and don't want to be fishing porcelain out... Rare or a 'normal' occurrence?

an 05 which had around 60000 miles the only onne to break was #4 and i blew the broken piece out by starting the engine.

the other had almost 100000 miles i think and it broke 6 of them if i remember correctly. that job took the whole weekend, plus monday to finish putting the new plugs in. if you do it make sure you dont have to drive the truck for a few days. they are a PITA
What about the 'normal' style of plugs found in the 2V 5.4 from 2003? They look more conventional (shorter) and I'm hoping, less likely to break. Can anyone confirm that they are less problematic?

04-late 07 3v's used a 2 piece spark plug. the carbon buildup around the plug in the combustion chamber would stick to the spark plug ground sleeve and cause it to stick and break. late 07-present 5.4 3v's have a new 1 piece design but are still long and expensive and shouldnt have the same problem. the 2v's used a 1 piece also and they didnt need anything special done to replace them. just pull them out and put the new in and torque them. and use the dielectric grease inside the coil boots.
No problem with breakage for the 2V plugs.

That is EXACTLY the same "difference" I have on mine. I noticed that they were different, but went ahead and tried one to see if it would fit. Perhaps I wasnt mashing them down hard enough, but I do think I applied enough pressure to get them fully seated. Even then it was too long. When I went to bolt in the coil, it would "bend" the boot over to make the connection.
The spring came all the way to the end of the boot, less maybe 1/8".
If I felt good that it is the same coil, I'd buy the exact boots and put them on. I am just a'skeered that the coils are not a match and could do damage.
With all that being said, and after spending 2 lunch hours looking up sparkplug changing procedures, can anyone please direct me to a link with all the TBS regarding changing these? 04 5.4 3v

Well, I bit the weenie and installed them tonight. I did cut approx 1/4" off before I did though.. Just got back from a test run. I cant tell if they helped any at all, but doesnt seem to have hurt.
I still have pre-ignition rattle until the engine is warm though. Havnt been able to put a finger on that one.

Ignition Coil / boot - Having a fit over the fit
Have 3L3E-12A366-CA coils and getting oodles of misfire in just bought 2005 F-250 5.4L Vin Code 5, 3L3E casting. Want to start fresh with new plugs, coils and cleaned injectors. BTW a good tc flush did stop most all of the tc shudder but still have low power less the shudder. Do I have to match EXACTLY the coils. All the EBAY guys tell me their 3L3Z-12029-BA (dg-511) will fit but as we see above things don't always fit as claimed. I am not going to razor slice boots to make a fit. Also, I am not going to use the old boots because as we also know they get old and allow water to seep into the plug well causing plug lock. In addition, they can develop arching.
What is the diff between my 3L3E-12A366-CA and their 3L3Z-12029-BA regardless of the boot issue? Will they fit and work properly with my SP-507 (PZT14F) replacement plugs? BTW: why are AUTOLITE HT-15 not as good as Motorcraft SP-507?
