90 F-150 Man Tran: Engaging 4x4 Noise

90 F-150 Man Tran: Engaging 4x4 Noise

Currently own a Ford F-150 4x4, 302 with a manual transmission, 105K miles. The 4x4 has work flawlessly for the past 8 years that I have owned the vehicle. Even during the summer, I generally reach down down once a month and engage the 4x4 and run it a mile or two just to keep things loose.

But something interesting started occuring today. Driving in my neighborhood, rolling down the road going 20 mph or so, I pushed the clutch in, pulled the lever, and released. At this point a grinding noise started radiating from right under me.

Appartently coming directly out of the transfer case. I quickly disengaged. After doing a little more testing I found out the following.

1) Engaging while moving now causes this noise from the transfer case.
2) At a complete stop, the 4x4 will engage fine, and will work.

Tranny fluid is topped off fine in the case, and its not as if I have been beating on this truck by any means (In fact since July 4 I have recorded the massive total of 77 miles on it, and all of those are generally weekend drives to Home Depot)

Also note the front lockouts were not engaged. Again, was just engaging to keep things loose in the tranny.

Any ideas?

Some Additional Information:

Tested going 2 mph and engaging 4x4 and then slowing down to 0 you hear the following ...

tha .. tha .. tha ..... tha ..... tha .......... tha ..... clunk

And then it is engaged as the truck stops rolling.

In addition, the 90 has a Borg-Warner 13-56 manual shift transfer case if that is any help.

So what is not catching/

Howdy and welcome!

While the 1356 is designed to be shift on the fly, I prefer to come to a stop. They arn't the toughest transfer case out there (take one apart and see what I mean) so I try everything to keep mine rollin along trouble free.

Change the fluid and check its condition.

My 96 does the same thing. I just lost 1st and second. The smartest man I can find says the clutch is probably not completely disengageing and caused me to force the shifter and break a fork. That would also explain difficulty shifting the TF case. Im looking to go auto as soon as I find the best option, besides trading trucks. I hate manuals. My GTs T5 is going south too. Hope this helps.
