I have a 98 with 39,000 miles on it now. it had 35,000 when I started dispute resolution.
The first rust appeared at 11000 miles

Check out the other message for more on my story. Another "BIG" door problem.

Good luck.

Rust on the doors, Rust on the tailgate. Is anyone having success w/ Ford's Rust warranty in getting these things repaired? I currently have 55K and am hoping to get it in before 60K. Maybe they'll actually take care of this one unlike the door crack and piston slap on my 97 (out of reg. warranty) truck.

I haven't noticed the rust, but you can bet I'll check it out tomorrow after reading all this!

Mad 1998, the crack they refer to is a small crack in the sheet metal near the lower right corner of the driver's side window. Hope you don't have it. Unfortunately I do!

The same exact thing happened to Broncos on the tailgate, they rust out where the metal is folded over at the bottom. I got a new tailgate and prepped it like this so it would never happen again.

1. spray the seam with Ospho (available at any auto paint shop) to kill any rust there and prep the metal.

2. seal the seam 30 year silicone caulk or automotive seam seal, making sure to smooth it out well with your finger so the water will run over it and out the drain at the bottom.

This will stop the rust from ever happening again. If you already have the rust and they won't replace the doors, make sure you you treat it with Ospho a couple times. this will kill the rust and stop it from spreading. Don't seal the seam up though, as it will make it worse. Just keep treating it with Ospho every 6 months or so.

I don't think I can get silicone sealant in between the two drain holes. Didn't there used to be something called cosmolene to keep metal from rusting? If I go the automotive paint store will they
know what I"m asking for "seam sealent"?

Thanks, Jerry

JERRY,

Cosmoline is just about the same exact thing as Vaseline. It's just a washable grease MFR's coat things with to prevent rust in shipping. It won't last longer than a couple months.

Yes, they will know what seamseal is. It's the stuff the MFR uses to put the cars together with. At every joint where sheet metal comes together, you will see a bead of caulk looking stuff that has been painted over. That is seamseal.

If you can't get in there to seal it up with caulk or seamseal, then get a spray on bed liner or good quality rubberized undercoating. Not only will it protect against rust, but you will be amazed how quiet it makes your truck by deadening the vibration and sound (stereo installers trick that has more benefits than just sound deadening). Just prep with Ospho first to kill all the rust that could there already.

I have a '97 and I live in Minnesota where salt is horriblie. At about 4 months after I took delivery rust was forming in all of the doors. I brought it in under warranty and they repainted. Keep in mind this is when the F150 new body had just come out. It wasn't another 5 months and the rust was back. Back in it went. This time they did such a poor job (this dealer used Abra Auto Body) that I made them redo the job. They put an epoxy of some kind on before the paint. It is quite thick and you can barely see the seem anymore. Well, it has been three years and no sign of new rust. It is interesting to here about the door replacements. I to have the cracks which were pointed out to me by someone that purchased my bedliner. Ford doesn't seem to make the consumer aware of anything unless it is complianed about and they only do what it takes to get you on your way. One more example was that my bumpers were rusting too. They said to polish them more. I new there was a problem. That happened in the first year. Another was the tailpipe issue which after my persistance I got it fitted with the new behind the wheel tailpipe. I now have 60,000 miles and I wonder if I can get new doors at this point? I have recently put on a cat back exhaust so no issue there. My rear bumper has been replaced because I bumped a telephone pole (stupid). The front is original.

I just finished lubing my motorcycle chain with Chain Wax and you know what? It smells just like my last truck did after picking it up from Ziebart. The Chain Wax sure looks similar to the yellowish coating Ziebart uses to spray into door panels. Maybe I'll it a try on the inner door seams.

By the way I was able to pick up the seam sealer and may just go ahead and pull the door panels off and coat the bottom of the inner door. I have already sprayed the hell out of the truck underside with rubberized undercoating. So, I think this time I'll save the hundreds that Ziebart charges and do it myself.

Thanks for all of the great information and assistance, Jerry.

Well, went ahead and sealed every seam I could find on my new truck yesterday...even removed the door panels and seal the bottom of the door's from the inside. Used white General Autobody Seam Sealer, took over half a day. Only thing left is to seal the inside of the tail gate bottom which I'll do by spraying a can of Chainwax in it.

The guy who came to wash my houses windows had a 97 F150 which I checked for rust and sure enough bottom of the doors and tail gate. He was bummed.

I really appreciate the tips, thanks, Jerry.
