Ford issued a TSB in '99 that adds star washers to try and keep the lower control arm from moving in the slot. It worked for a couple years on mine, but now the 'clunk' is back. I tried greasing the stops and tightening down the bolts, no joy.
Some people here have had the stock washers welded to the control arm.
Here is what I'm planning to do now:
1. Order and install custom washers from Herb Jackson (jacksonherb@hotmail.com). He machines these with an oval protrusion that fits the slot so they can't move. They cost ~$50 and Herb sez he's sold out now, but will be making more soon.
2. Purchase and install cam bolts on the upper control arms so that camber can be adjusted.
3. Align to the 'Lightning Owner Prefered Specifications' published here some time ago (sorry, with the search engine down, I can't find them easily).
4. Grease the stops again.

So I gotta know: What's the L owner preferred specification for alignment? I'm currently ready to deck my dealer for this one... Went to the dealer to get the clunk fixed, told work was done. No clunk. Was told the truck was aligned and everything. Cool right? no. BS. Straight road, truck pulls hard left. Dealer says the alignment was golden just wait for the rubber to settle... ok we'll see. 4 weeks later, and I'm putting new F1's on the front because the inner section is all of a sudden to the steel belts when it had boatloads of tread before. Wonder how that happened.
First thing to do on my list is to get the preferred specification and make an appointment at my favorite frame & axle shop to get a REAL alignment. NEXT thing is going to be taking the current alignment specifications compared to the factory and write a NICE long letter to ford service, and their warranty department. I will even include pictures noting that the A-Arm bolt (drivers side) was the only thing replaced or moved, and that a wrench was never even put on any of the alignment hardware. I figure if the service order says alignment performed, I should be driving straight and not replacing $200-300 tires. Just my $.02

The dealer didn't touch it? Thats crazy. You should do things yourself. That is the only way sometimes. If they use the star washers it should hold for awhile

Changed the oil on my truck today...5k miles, no knock or marble noise after change.....was changed by the dealer the first time when i bought it with 2.5k. Also, while I was under there... checked out the washer situaion......my washer has been welded to the frame!!! Must have been done by the dealer before I bought it. Is this bad? Some have recommended this as a fix..... I forgot to check the passenger side. But I still am getting a clunk on the drivers side floorboard....as well as the actual noise.....hmmmm
