Cylinder Blocks

I know that all 5.4 blocks are dimensionally interchangeable but is there any reason to stay away from any particular year or casting number?

the only thing i have heard it the 03-04 castings are stronger due to more/thicker webbing

They added 18 pounds of iron to help with NVH. They are stronger but I'd go with the earlier blocks, they're lighter and plenty strong.
