bTry to google Heater Treater. If the company is still in business they sell a great blend door that you can install without removing the dash. I put one in my wife's 98 expedition about a year ago and it works great.

You can buy a Dorman (Similar to the HeaterTreater product) and install it through the glove box area. About $50 for the better version from Rockauto. You'll need a rotary cutter tool (Dremel).

I had a blend door break in my wifes Windstar, my solution was to cut a hole in the side of the box and remove the broken door.

Repaired the door with a piece of perforated strap steel and some JB weld, let it set up for 24 hours and reinstalled, resealed the heater box with good duct tape and it worked perfectly for several years until the van got totaled.

Maybe not the fix for everyone but when the wifes minivan has no heat in January in Minnesota and there's no factory replacement part made you tend to get creative

Let us know how it works out. That one is the "economy" version from Dorman.

and done, took about 3 hours start to finish. I had the metalic tape and used sound deadening material to back it as well. the instructions are good and easy to follow. The hardest part was just getting all the shavings from cutting open the box out of the box.
