Being serious, I didn't know the muffler was made of galvanized metal. I'll have to take a closer look at mine, never really paid much attention to it before. Hell I thought it was a second gas tank to begin with until I couldn't find where to fill it...

) but the corosion warranty only covers it if it is actually rusted through the body panel, in other words even if you had rust on a body panel if it didnt have a hole where it rusted through they wouldn't cover it. Thats how I understand it could be wrong, but man thats a long shot...

my drive shaft is aluminum 
anyway, i'll bet you anything that his power steering box is rusty. just about every single one is, cuz they sit outside or something before they go on teh truck, and go through "flash rusting" and rusts really quick, but its just normal. this is a pic of mine taken when the truck was a few months old
I haven't had a chance to call the dealership yet, but I will. I have a tendency to agree with RockPick. My new truck should not have any rust on the muffler. I'll let you guys know what they say. The only other warranty work that they've done for me was pretty painless, although it was only a tire balance. We'll see what they say about replacing a muffler.

I'm taking a shot in the dark here - do you typically drive short trips? If you typically drive short trips, the muffler will rust out relatively quick (but NOT in a few months!). The muffler never gets hot enough to evaporate the condenstation, and the water sits in there eating away at the metal.

You're lucky. I still have 8 more months ahead of me. My first also.
For the most part, we use the pickup on longer trips, or whenever we need separate cars. We don't use it to commute. I take it fishing and skiing quite a bit.

OK, I took the truck to the dealer this morning. First service tech I talked to said, "Well, it's normal for mufflers to rust." To which I replied, "At two months on a 2003?" Then he said "Let's take a look at a 2003 on the lot and see what they look like." I said "Great, let's go!" Of course the two trucks we looked at had perfectly shiny mufflers. Then he starts giving me more run around..."I still don't think there's much we can do for you, but let me talk to my manager." Service manager: "Well, if it hasn't rusted through, we can't replace it. Ford will tell us that it's normal for the part and stick us with the cost of the part. Therefore, it can't be replaced under warranty. If it rusts through within three years, bring it back and we'll replace it."
So, I guess the point is, no new muffler. I'm now 1 for 2 with the Ford warranty. However, I kind of guessed they were going to resist me on this one. I guess I'll just try and save my pennies for a new Magnaflow. Or maybe I'll spray it with a nice brine solution every day, and try to speed the rusting process up

my 98 has been thru missouri winters and has typical undercarriage rust but my driveshaft doesnt cause i guess i have one of the big aluminun driveshafts or somethin
i have noticed that my power steering box is just like the pic above.
i dont worry aobut undercarriage rust much cause its typical. I just make sure to wash all under the truck 2-3 times a week thru the winter

i don't see it being as that big of a deal. i'm about as **** as they come when it comes to detailing my truck and worrying about every little tiny detail, and my muffler's got some surface rust and dents from rocks in it. no big deal though, just gives me an excuse for a polished magna flow
for like 80 bucks for the magnaflow, i wouldn't worry too much about the stock muffler

If my truck ever had that much snow on it (see Harley#356's sig line). Oh yeah, Zaino must suck. If it was any good at all, the snow would've just slid right off of the paint and not stuck.... That stuff must suck a$$!! LOL!

but hey, you're talking to the guy who ZAINOED HIS TAILLIGHT HOUSINGS! LoL. when i swapped my tails, i took the extra time to wash out the light housings, dry it, give it a few coats of zaino, buff it off, then put the light back in. it makes them brighter or something? LoL!!!

I have been quietly watching this from the side line and all I can say is : put on a SS after market cat back or dual system, and be done with it.
Tell the wife you need to stop the rust from getting on the truck, and making for a warr claim and a lack of a truck while it is getting fixed, and you ready to go !
