I still think it's an IWE thing. Like maybe they aren't fully grabbing. Does this happen when you are in 4wd on dirt/lose gravel where the tires can spin?

DN, have you gone through the two links previously posted? The first one "everything you ever wanted to know..." is a good trouble shooting guide. Driving the truck with the 4WD engaged on dry pavement is NOT good for the 4x4 driveline. It sounds like a vacuum/IWE issue to me as well. Not hard to fix once identified.

Yeah actually before joining I did a good bit if reading here and another forum. I know its not good for the system to drive on pavement, but just did it this one time...even on pavement it shouldn't pop like that or drive so rough though...trying to find jack stands right now to get all 4 off the ground and see if I can pinpoint the POP..
Thanks for all the replies! Keep them coming, ill update as I work on it.

Anyone happen to know how far the gear is supposed to move out to lock the hub when 4wd is engaged?
