I pushed it to the point of the milage thing saying I had "0 miles to empty" and made it about another mile, and when I filled up it only filled 28.5~ gallons even with 3 clicks.

So I guess another 40-50 is accurate

If I recall correctly, the owner's manual states the warning comes on at 50 miles to empty and reminds you about every 10 miles afterwards. In my SCrew, it comes on at 50 to go.

Doesn't the filler neck holds some of the fuel? That would account for pumping more gallons than the tank is supposed to hold.
I worked part-time at a self-serv station while in college and that was the answer we gave when customers asked how they were able to get 21 gallons into a 20 gallon tank. They thought we were ripping them off.

I don't miss that job.

That's exactly correct. I have gone about 9 miles before once hitting zero miles on my S/Cab 5.4 w/ 35.7 gallon tank. When I filled up, I only got 34 gallons in it. So, unless that was a fluke on my truck, around town where you have lots of places close by to fill up, you can drive till it says zero till empty and fill up after that point. On a road trip, I'd stay away from doing that obviously.

My 04 Lariat SC has a 30 Gal tank and I have driven it to "0" miles in the message center. When I filled up, it only took 26 gallons. That being said, I think Ford gave us all a little reserve to prevent running out of gas.

There's usually a 3-5 gallon buffer zone by the time the low fuel light comes on to minimize the chance of damaging the fuel pump. The pump itself is lubricated and cooled by fuel, running the tank dry may damage the pump further down the road.

36 gallon tank on mine, at 50 the dinging starts. Then, every few more miles, it gets more frequent.
