Could be the cam phasers. I originally thought the maybe the grinding noise had something to do with the vacuum actuated 4-wheel drive or the transmission.

The grinding sound is going to be a mechanical problem related to the IWE's, vacuum circuit, or IWE Solenoid. Do all the tests I've outlined here: http://www.f150forum.com/f4/how-diag...roblem-186872/

The dealership should be able to tell you if the 4x4 control module is bad or not. Other than that, start tracing all the wiring harnesses for broken or chafed wiring. Any electrical connections you take apart should have dielectric grease applied when put back together to prevent corrosion.
