Fail Safe Mode

About a month ago My 08 F150 started to have problems. First came with a code for a bad o2 sensor on bank 2.
Went to replace but found melted wires on wiring harness that connects to the Air module on the intake manifold.
Repaired the wires first then cleared codes and which it ran fine for a day or two then more issues.
Back fires hesitating and bogging down.

Took to ford dealer and they checked the codes and was told it was a bad coil #7 and Bank 2 air stuck closed.

Replaced coil and air control module.

Drove around the corner and engine light came on so check for the codes now its reads bad catalytic converters bank 1 and 2.
I have replaced what the codes say are wrong except for the cats.

I am wondering if the wires that had melted that they have done some damage to the PCM.

Has 211,000 miles with no issues until now.
If anyone has any ideals let me know. Besides trading for a chevy.

What engine are you speaking of? 4.2/4.6/5.4l engine?

At 211,000 miles its going to need some service.

Has anything been done to it?

It is a 5.4.
I have serviced the truck.
Never had a problem till I found the melted wires.

Replaced Fuel filter, fuel pump. The fuel module was n the back frame by the spare tire.
So if someone has an ideal please let me know.

How long were driving before discovering the melted wires?

Not sure. The wires were in a very hard spot to see.

Interesting.

The P0420/P0430 might be clogged cats due to the IMRC and the melted wires. I would perform a back pressure test before the thought of replacement.

The P2004 is your IMRC, and I have a feeling it is broke or wasn't put together correctly when it was being serviced. Or the electrical connector isn't connected firmly or broke. Or you didn't reconnect the melted wires good enough.

To find that actuator itself, you have to either remove the cab, or the intake itself, it is located on the lower part of the backside of the intake. Now, remember, to remove ALL of the wires and hoses, or you can damage them. It is kind of hidden, down in the valley of the block/heads.

I've heard that it's easy to break some of the electrical connectors back there because of space constraints. Not to mention forget to connect some of the connectors.

My best recommendations:
1. Pull the intake itself, check those wires carefully. I highly recommend using shrink tube and solder and do a professional job. Or if it's that bad, just buy a new harness or go to a u-pull it grab it off a donor.
2. Check the catalytic converter back pressure on both banks.

I have replaced IMAC and double and triple check the connection due to the location of it.
I know cause you can smell that it is burning rich. It does have a after market Thottle body on it but that was put on a few years ago and never had a problem before.
The only thing that it might be is there is a vacuum tube in the back side bottom of the intake but we check that also.
