Thanks for the offer, i'll see if the MAF thing is the problem.. hopefully its simple.. would a 4.2 MAF and housing suffice as a tester, as I have my other truck right handy lol

Why not just drop the thing off at the dealer and let them diagnose it? Modulars are great engine that last a long long time. Sounds like your in the learning curve with them. Stop torturing yourself and drop it off and let them tell you whats wrong. You dont have to have them fix it. Sometimes the dealer can actually save you money. This is one of them for you.

Quick check, what year range on the 5.4's can i look into robbing the entire air inlet piping and sensors off of? I assume 97-03 should technically be the same but, seen some things have changed year to year on other motor's/trucks. So please anyone in the know let me know so i can figure this surging idle problem :P much appreciated

All Ford IAT's are the same pretty much with the exception of the lightning which threads in. The MAF on your v6 is probably the same as the one on your 5.4 truck as well. Try it before you spend money on it.

You might find that the MAF on your 4.2 is metal and your 5.4 is plastic. While the size of the tube may be the same the Sensor is not the same. All the MAFs run from 0 to 4.5 volts. The airflow at idle on a 4.2 will be less than the airflow on a 5.4. If you put a 4.2 MAF in the airstream of a 5.4 the voltage signal at idle will make the sensor react like if a 4.2 was just above idle. The voltage signal sent to the PCM will be out of range with what the PCM is looking for and it will set a code. You will need to retune the MAF tables to compensate for this. If your plastic MAF sensor is not sitting properly in its place in the MAF housing it may skew the readings.
