Anybody out there have any suggestions?
My sons F-150 with 4.6 auto had check engine light on. Checked codes egr
valve came up. replaced egr and cleared codes. Runs fine, ran about 40 or so miles and took back, only 2 driveability done. Drove some more and took again and check engine light came on as they were checking brakes. Ran codes again saying egr insufficent.

Tell us the exact code you are getting (i.e. P0401).
What year is the truck and how many miles do you have?
Reach around behind the throttle body and look for an elbow that connects to the back of the throttle body. This elbow has a tendency to melt at the 90*. It will cause trouble codes.
Also check the DPFE sensor. This will cause trouble codes too.
If you need to know the exact code, auto zone or another parts store of the like will read them for free. Get back to us with the info above and let us know what you find.

+1 with what Quinton said. A Lot of times the DPFE will go bad, but your truck should have the new style one on it from the factory. You most likely have plugged up EGR ports. Just remove the t/body elbow and get to scrubbing.
True, but in '02 Ford redesigned the sensor. Since then, failures have been few and far between. At least in my area.

Thanks everybody. After I posted this I did a search and found all of the info that yall have given other people. I did that backwards should have done the search first. Anyway
I am fixing to tackle it and see what happens. Also the truck is a 99 model.

Got er done. EGR ports were completely stopped up and DPFE was bad. Cleaned everything up and changed DPFE and it passed. Quintin, I didn't have a bore brush but a doubled up piece of .105 weedeater line chucked up in my drill did a fine job.

What works great on the ports is Automotive pipe cleaners. The Murray's Auto suppliers around here have them, just ask. Personally , I like use a little die grinder w/wire wheel attachment..

I pulled and inspected the EGR.. clean as a whistle, reset the code
re coded, replaced sensor 42 bucks, reset code
Coded yet again
I inspected all the vacuum lines on the circuit (the vac line diagrams are on a sticker under the hood) and I found a cracked line that was allowing enough air to be sucked in, that the EGR wasn't getting enough vacuum to fully open, causing th sensor to see reduced flow.
