Post brake/rear axle defective

I took delivery April 8 of a new supercrew and have had brake noise since day one. The dealer replaced the brake rotor which he thought was warped and that didn't work. He replaced the rear bearings and that didn't work. And now after talking to Ford he was instructed to take my real axle housing apart take some measurements and send them to Ford. I was told that Ford thought some rear axle housings may have been made out of specifications. If any of you are experiencing any kind of brake noise please do not accept it as normal. It may be a bigger problem. Note: they have had my truck
(2WD 3.55LSD)for 9 days and still don't know exactly what to do.

Question

Interesting... took delivery of my new supercrew on May 4th and have noticed a loud "resonance" in the brakes at low speeds once the pads are warm. It's almost a moaning noise... is this like what you've been hearing?

I guess I should have described the noise in a little more detail. The grinding or moaning sound I hear comes any time I apply gentle to moderate pressure to the brake pedal. It does not matter if they are dry or wet, hot or cold. It also doesn't seem to be quite as loud when I apply heavy pressure but it is still there. From inside the truck I could not tell the location (front or rear, left or right) of the noise but the Ford service department says it is coming from the right rear. I put 1000 miles on the truck to be sure it wasn't the pads needing to be "broken in". But the noise was there on delivery.

Question

Sounds very similar to what mine does... but I didn't notice/hear the noise until the truck had about 1000 miles on it. It is definitely louder under very light pedal pressure and at lower speeds. Very annoying and very loud. I have not isolated it to a particular wheel, but maybe it's a caliper alignment problem on one of the rears?

Lightbulb

Could some more details be given (not about the noise, but when these trucks were build and where) Is this a new problem or are more SCrew's affected by this??? Does it go away with the "older" SCrews.
In other words, please everybody reply to this with either a positive of negative. (might be serious enough to make Ford look at this)

My truck was ordered March 4 and delivered on April 8. All supercrews are built in Kansas City.

I have the same kind of thing going on with my SuperCrew (700 miles). My problem only occurs when I completely stop, however, never while moving. Most noticable when going from Park to Drive with the brakes full on. If I let the truck roll slightly when shifting into Drive then there is no sound.

There is quite a discussion going on in the "brakes" section on this topic including a sound byte that someone got by taping a mini tape recorder on their leaf spring.

My dealer listened to mine sound and said it was normal for disc brakes if driven gently. Something to do with how they wear in.

Be sure to check out the "brakes" section.

Wink

I checked the "Brake" session, great info.
I'm still "new" in this message board, but I thought that it might be best if we concentrate on all SCrew related problems (including brakes) here. What do you think? This being the first production year it might be helpful to keep it all in one place. But, like I said I'm new and I'm open to suggestions/hints/policies.

Update.......Ford does not like the measurements taken on my axles. They are sending the dealer a new set to install next week. Also, I have been reading the thread in the brake section and the noise I am experiencing is not normal. It is a grinding sound (two ford technicians and a service manager have investigated and all say it is not "normal").
