Intermitent Grinding Noise on 2004 F150 4x4

Help!

I have a 2004 f150 4x4 Supercrew w/ 5.4 . It has started making a loud metallic grinding, bumping noise. My wife says it sounds like a blender with ice - under the front floorboards. The noise seems to be coming from the transmission or the 4x4 transfer case.

I can go for 2 or 3 days without this occuring, then it might happen 2 or 3 times in one day. I have taken it back to the dealer three times with no solution. They tell me bring it back when it is making the noise. Sometimes it starts when I'm going slow - sometimes fast (interstate driving). Once the grinding noise starts the only way to stop it is to come to a complete stop - right before you completely stop - you will hear a loud "clunk" and then the grinding noise stops. It almost sounds likes something is trying to engage - hence the grinding sound.

The only problem is that it is intermitant. Any ideas?

Obviously, it could be the trans. or tfer case. The only way to check that would be to have them drop the trans. pan and check for excessive metal shavings. The tfer case is a little harder to diagnose.
The other problem some have had with these new trucks is the front hubs trying to engage while driving causing a grinding/popping sound. That is caused by lack of vacuum to the front hubs.
I'd definately make sure the dealer finds the problem before you are out of warranty.
If they can't or won't check it out go to another dealer, or contact Ford directly. That tends to get their attention. Good luck...

If there is any grinding, then there is something wrong and I wouldn't be driving that truck. I would have them drain all of the fluid out of the tranny and transfer case and look for any shavings, you never know if it may lock up on you while driving. It could be the vacum as Rich04F150 said, but get it taken care of. Good luck and let us know the results.
