I see now the idler pulley is rubbing. I also had this issue. These kits can be a nightmare, something I did as well was so I wouldn'y have to remove the blower completly, I took a washer and notched it out and put it in between the idler pulley and the bracket. In the first pick, is the idler pulley rubbing on the INSIDE (closest to engine)? I know the way I adjusted was when I painted both sides of itblack, paint rubbed off silver so I knew where it leaked. I would try to shim it a hair (not too much or pullies will be misaligned), just enough for it not to rub. That is a weak link in the kit, I have replaced that idler twice due to squeaking and if it locks up belt is done. I would go to shop and have them add a THIN washer to get the idler away from the bracket. I am trying to figure out, is the small idler pulley in the pic attached to tensioner?? That idler pulley should be attached to the blower and not a part of your tensioner. Keep updating and let me know if I read the pic right.
Oh also in first pic I can see where your belt dust is coming from, I know that idler pulley is smooth with no lips , looks like belt is riding more on the back side of the pulley and hitting the timing cover (or bracket on yours), I can see the marks, you want to get that belt to ride more on the FRONT of the pulley, or dead center if possible, be patient, this will be a trial and error process to shim out the pulley since one thing in the kit will affect other things. For me it was bad enough I have swore next time I will go turbo !! I was changing 2 belts a month, went to a shop and paid $250 to have pullies aligned and STILL shreading belts, wind up being a weak tensioner. I can now remove blower and install belt in 45 minutes. You are at the finish line, now just time to tweak it in. I love the room you have to work with, check out this fit

Mach1. I will work through you questions one by one. But what I want to say us I love how youryour scoop is operable. I would like to work out air travel from my scoop to feed the intake.

I didn't notice, are you running a intercooler?. Where filter is now has to be sucking hot air, it needs to get some fresh air.
That looks like a Thumprr Tensioner. Is that a tensioner at all or just a fixed point of the idler pulley??If it is, I hear stories of people having issues with clocking, machining and belt wobble. Man how long is that belt? looks LONGGGGGG !! They are a good tensioner overall., did it come with the kit?? So as not to have a pulley misalignment issue (there are alot of them!!), you may be better off removing it and having the excess material that is rubbing machined rather than shimmimg, I still believe the washer is the way to go, you will see it doesn't take much to get the clearance you will need, my friends laughed at me when I notched a washer, that is how much I did not want to remove the blower since my idler is part of blower assembly, this one for you is alot easier to resolve. For the belt slip possibility, again if tensioner is weak it will not be able to keep up with the tension blower will add as rpm increase and especially when you suddenly let off throttle, belt wil lhave a moment of slack and wobble before the tensioner catches up. All my belt issues went away when I bought a new tensioner (Goodyear Gatorback), also not sure what belt you are using, the standard is usually a Gates Microv AT or Goodyear Gatorback.

Pulley system is set up as per instructions, the tensioner is the ati tensioner that comes in the kit.
I would like crash1 to jump in instead of sitting on the sidelines... or have I offended you?
I plan on attempting to shim it this weekend
Also, the placement of the intake filter is also as per instructions for this year truck.
Back to the tensioner, referri g to the above pics, if I push on thetensioner body sort of where those three lines are, it will bring the pulley out about 2mm, which gives it the clearance it needs, my queston is... is the tensioner stuffed?
Should I rip it apart and look for signs of wear?

Grab the belt right below the procharger pulley and the one below it and pull, while pulling if you can take your other hand and turn prochatger pulley (the big one), you need a new tensioner and that is where your belt slip is coming from.

This sounds good crash, though I didn't install on my F150, I am well versed in this issue as well.I would also advise, due to my experience, the Motorcraft tensioner didn't work for me out the box so I went with a Goodyear Tensioner, which I found to be beefier with a lot less take up slack. As well I would have him double check belt length as you well know can vary by manufacture and is crucial for belt slip issues as well. I tried a shorter belt by .025 and just that tiny amount I couldn't get belt over alt pulley, so measure carefully. When I did find the correct belt (based also on my ProCharger size pulley), I bought 5 of them lol!! Good luck you guys and updates are great.
