After re-reading this post for the fourth time, I finally figured out where to look for the crack.
Sure enough, I've got it too, drivers side, only problem is that I bought the truck used and it had only a ninety day warrenty (expired).
Now what do I do?
If I take it to Ford they'll only tell me that they'd be glad to fix it, for a price $$$$$.

Call FORD at 1-800-392-3673 and explain the problem and get yourself on the interested party list. Let us know what happens.

Right. Bulge is what I've got, more than a blemish. If I had a larger vocabulary I could probably stay out of trouble.

For the more technically inclined:
look at the drivers door, lower right corner, where the tangent point of the corner radius and the vertical edge of the window frame meet. Can't miss it.
Passengers side is a mirror image.

I'm just not going to take any more chances. From now on I'm getting in and out of my truck just like them boys got in and out of the 'General' on 'Dukes of Hazard', for three reasons.

1. No way to crack door.
2. No parking space too small.
3. Can stop going to the gym.

(I'm kind of regretting the six inch lift kit now.)

O.K. guys that "bulge" might be the bondo that they put over the weld, like they did to my first truck. However my "bulge" was also cracking about 1K later, Did you buy it used? If your "bulge" is holding up, thats great! That "dukes of hazzaard" thing is just the ticket. I know I can get my foot up over the door but, the part where I slide in needs a little work.
Sure glad I didn't "waste" four years of martial arts training-never knew when it would come in handy. LOL Good one Roaul!

Iggy,

Call back and ask to speak to a the next person up on the food chain. Tell them of your first conversation and inform them that you know that FORD is aware of this problem and have been looking for a solution. Inform them that the first response you received was not satisfactory and that since FORD is working on a known problem you should be included in the solution.

OK add another:

I've just been documented by the Ford customer service rep on the 800# about my door pillar crack.

Crack is just in the paint, but it happend recently.

99 F150SC with 8000 miles.

When I took my first truck in, they thought the crack was just in the paint too. When they took the trim off to paint it they said the sheet metal was cracked. DUH...I told them it was cracked. Do you think the crack is in the paint or did they tell you that? I don't mean to be a pesimist but I want everyone to stay on top of this, remember Ford has a lot to lose. They should be secretly looking for a solution and then "come clean" when they find one, it would be great P.R. for them, and they could recoupe the expense thruogh additional sales.

I called the number, told the cust. serv. rep. my problem, she went off to see what they could do for me.
Well, she came back and said "sorry Mr. Kellum, there's nothing we can do, your truck, at 56k miles, is out of warranty".
I figured as much, so, I guess I'm on my own. You would think that with several thousand of these on the road, and most of them probably have cracked doors, that something is being done....NOT!
Ford suggested I take it to the nearest dealer and see if they (the dealer) know something about this that we (Ford) don't.
I doubt it!
Maybe I'll try the dealer, see what happens. Will keep you all informed.

Hi there, My body man and I discovered the problem with the mysterious cracking door problem. We discovered that the window tracking inside of the door is misaligned causing the door to heave just as the top of the window meets the top of the window frame. If you look closely at the bottom edge of the window frame you should see this. I have electric windows and I hav not seen this problem on manual windows (I hav'nt really looked either)Our solution was to reinforce this section of the frame. We built up the frame and repaired the crack and repainted. This crack occurred on both doors at approximately 50000kms and I just rolled over 100000kms with no reoccurance so far. Warranty covered the work! Hope this helps.

I called my dealer today and enlightened them about the cracked doors. The service manager (and my neighbor) checked some trucks on the lot and found what I was describing. He called the tech-line and told me that they were already working on a fix. Will be out in 30-60 days.

Can't wait to start checking the 2000 models to see if they have the crack or not. I might just wait a while on deciding on a new truck to see if any cracks start showing up later. After all, My beast still has no crack after 44k.

Just e-mailed FORD about the 30-60 day fix. Will post results and we'll see if the public gets the same info as the mechanics.
