If my fan is on defrost or defrost and floor, i still get heat out of the face vents. Not a lot but noticable.

What do you have? Year? Probably a door not closing all the way because of the foam liner or trash blocking it.

I have the exact same problem on my 04.
Would I have to pull the dash apart to get at the door?

same problem

I have an '04 FX4 crew with the same problem. Some air does come through the other vents when selected, but the dash vents seem to be wide open constantly. The fan speeds and the temp control are both ok.

It has manual controls. If I turn it to the off position the air does stop, but the dash vents open no matter which vent setting is selected. The other vents do open when selected, but it the majority of the air still comes out of the dash.
Hot/cold and fan speeds work fine.
