Dealer screwing me or Coincidence?
Not every dealer or service dept. is out to screw you over. It is up to you, the consumer, to ask multiple questions on all repair quotes. Some dealerships charge extra for a service fee (10 - 15%) of labor to offset the cost of shop supplies (rags, fluid disposal, etc.). These are the dealer's I stay away from.
Diagnosis is the 4x4 actuators need replaced as the truck is trying to engage without being told to. Now I am aware this is a vaccuum based sysytem, is it possible that they damaged/knocked off a line during the ball joint replacement? ...

We had a similar situation on our Explorer. The transfer case was taken out for service by the Ford dealer and the sensor on the driveshaft was broken by the tech. Instead of replacing it, it was sealed with silicone. It lasted 5 months, then caused the exact same issue you experienced.
Even though it was done by a different dealer, our dealer here, Omeara Ford not only paid for the sensor and labor, they helped with the tow. And this was on a truck out of warranty. Very cool.
