Transfer Case Problem?

I recently had a grinding noise coming from under my 04 SuperCrew 4x4. At first I wasn't sure what it was and when I came to a stop it went away. It would not reappear for a week or so. When it happened again, I switched to 4x4 hi at about 20 mph. The noise immediately stopped. Since then, it has happened a couple more times each about a week apart. Going to 4x4 hi immediately stops it. Has anyone else had this problem? I have not yet had a chance to get it looked at. Is this a big fix? Any TSBs? Is major damage occuring?

I just did a search and found your post. I just took my truck to the dealership and left it for Monday morning service. My truck has a similar problem, if not exact. It started about a month ago and only happened twice since. It typically does it when I'm on the interstate...80+ mph. When I pull off and stop, the grinding clunks and then its fine. It did it once more and then I could also hear clicking noises coming from the glove compartment....possibly a relay or something. Anyways, the problem I have is (best I can describe) is jacking your truck up, putting it in gear with the tires turning and then putting it in park with the tires still turning. The grinding is like one gear turning, and one isn't. Let me know if you ever had this problem resolved.

I just received a call from the dealer and turns out its the transmission.....gone at 25k miles. She also said the tech found a whining coming from the rear end. Dang, the whole driveline is shot, with only highway miles. My last truck had the same issue and it was a 2002. Has anyone else had back luck with their 4x4's?

I just had the same issue with my 04 FX4. They replaced the transfer case with a new one because the problem would go away when I put it in 4x4. That didn't fix it, the noise was still there. Almost sounded like you were dragging a chain under the truck. They then replaced the front hubs because they said that it might have had a vaccuum leak and it caused the hubs to wear out. That seemed to fix the problem!

That's what I'm thinking, too. It's on the drivers side hub, so I'm either thinking the hub is sticking or the driveshaft is activating for no reason. Who knows. Anyways, I'm just glad its under warranty. $$$$$$$$$

Glad to hear that it was able to be fixed.

Well, I thought that the truck was repaired! On the way to work this morning it started making the same noise(sounds like I'm dragging a chain under the truck). I don't know what is wrong now? This will be the 3rd time the truck is in the shop for this. It is getting old really fast. It's costing me alot of money having to leave work and drop in off and then pick it up again etc. Overtime adds up fast.
