2. The clear plastic shouldn't have any effect on light output. Unless I kept the burnt lens on.

Best way to get the fogs apart I found......heat oven to 240*, turn oven off and place fog light on thin cardboard and let sit in oven for 10 min. Then take thin screwdriver and work around the edges and the lens will pop right off.

I used a heat gun on my other light as well. If done right I got the lens off in 2-3 minutes. I got pictures on how to use the heat gun without making damage or melting the lens. I'm still busy but plan to get them done sometime next week.

Haha yeah I was beyond surprised...the crap was like silly putty, didn't even need to re-heat it to scrape it all out.
But from a pure performance standpoint, your plan for 9005 Halogens with Kats-Zetas will outperform any HID projector in fowl-weather. Although having the boosted Halogens in a projector would be best for the width of the output compared to factory reflectors.
