5.4l engine build with 4v navi heads
I have an 02 5.4l that im going to be rebuilding in the next year. So i figured i start putting together the parts im going to want.
Id like to build the engine to make power gains every where. I use the truck to play in on the highway/offroad, and i tow 7500lb race trailer on the weekend.

My goal is to swap navigator 4v heads and intake over to my engine when i rebuild it. Also to bore the motor our as far as it will go and raise the compression to around 10:1. I think the intech 5.4l made 340hp when the 2v make 260. Not sure what the torque was for the 4v.
So questions.
What years of intech heads will work/be most benificial.
Are the manifolds on the 4v heads the same as the stock PI heads?
What pistons should i look at?
How far can the mod block be bored? .060?
Any other suggestions?
Dont say S/C . I have always wanted to do one, but doing that will still require me to build the engine as im sure it wont take boost for ever with the miles that are on it already. Although im sure it would run much longer.

Earlier heads are referred to as big port navis in the mustang world.
The "03" c-head is a better NA head.
Dohc headers/exhaust manifolds are different from 2v headers.
Dohc intake manifolds are also different. You'll also need a navigator timing cover. The COP's will have to be changed and/or the polarity has to be reversed or something to that effect. Check for Mustang GT writeups swaping to 4v's for those aspects of the swap.
10:1 CR will cost you, as you'll need a custom piston. A flattop 4.6 piston in a 5.4 will give you 9.6:1. A custom piston will be ~$800 more.
.030 over is usually considered the limit. Every now and then someone does one .040 or .060 over. Personally I would go .020 over. Early 5.4 iron blocks had some issues with having "voids" around the bores leading to failures in hi-po applications. The newer NVH block may have taken care of that, but I can't say.
IMO the Navi intake is junk, it's fine for what it is, but trying to make a hi-po engine out of it is a waste. I'd look for a Boss intake from Oz (ebay), it's for a dohc 5.4 but uses the smaller ports of the generic c-head.
Boss intake, c-heads, FGT cams with forged internals and you're looking at around ~ 330rwhp 370rw tq through a mustang manual tranny. Less with a heavier auto truck tranny/and 4wd. That combo would be you're best bang for the buck. You could improve on the numbers a bit with porting etc, or going with Cobra R stuff but that's going to double or triple the price tag.

#2 don't bore your block, 30 over is too much for a modular motor
#3 the 32 valve heads make less torque down low for towing than the 2 valve heads do so unless you plan to rev the motor past 7 grand or more on a regular basis keep the 2 valve heads
#4 as mentioned above, no one offers an on the shelf long tube headers for a 32 valve 5.4 you're looking at a custom set being made
#5 you tow, you off road, you might want to consider an eaton conversion or a wastegated centrufigal because your mods list plan will require you to rev the motor way up there to see the power which will in turn cost you your much needed low end for towing and off roading
#6 IF you end up going with the 32 valve motor, you better find a complete one, with wiring harness to start with and the stock intake manifold is the best performer up to 5500 rpms

From FTE -" burnstoughford....just curious...with willingness to to go through all that trouble to do this to your unit/engine...why not get a engine from a salvage yard (out of a navigator), and build it /overhaul it to what you want and then have it ready to go...rather than adding it to your current block/engine seems that would save a-lot of down time of your truck? Maybe that is the direction you're headed. "
I agree with this. I would want the complete core engine from oil pan to air filter and everything in between. You don't want to have to start buying parts one at a time. Really, only the block is interchangeable...different timing chains, cover and guides and so on.

I dont really mind doing all the individual buying. The truck is a toy, and building this engine is a project. It being down isnt an issue.
Like i said im not against buying an entire engine, its probably the only way to aquire a set of heads anyways. I will be tearing the engine completely apart though and going through ever component.

A 4v 5.4 will make plenty of tq and be fine for towing, a gear change will give you the "off idle tq" feel.

I have built several motors in the past but this will be my first modular motor. So I have decided to try and find a 04 navigator 4v 5.4. What will I have to do as far as electronics? I plan to build something around 500hp.

I plan to build something around 500hp.
#1 you need to find a reputable tuner who can disable the VTC in your ECM, IF you have a 5.4 in your truck now
#2 I don't know why all the leg humpers on this 32 valve DOHC 5.4 if you can't get 500rwhp out of a 2 or a 3 valve then the 4 valve heads won't do you much better
